S2000 Loud Rattling Sound - HELP!

Hi S2Kers, car developed a bit of a noisy engine rattle for the first time when starting cold over the weekend but was fine yesterday. Went to start the car this morning and the noise is back. Idle is smooth and flashpro isn't showing any knock counts. Upgraded the FP firmware (downloaded/uploaded FP calibration per usual) over the weekend to 2.6.5 but think that is just a coincidence as she drove fine yesterday evening. Hope it's just the TCT though it sounds louder than the ticking/noise others have posted. Don't want to drive it until this get sorted to avoid any potential damage. Has anyone encountered this before? Thoughts/suggestions appreciated.

Sasha Anis. Running with the same tune for past two years without issue until today.

Did you reload the tune from Sasha after the firmware upgrade?

Yes. Uploaded, downloaded and uploaded again to be doubly sure.

Must be mechanical then, as you said the car should not be driven and it really sounds worse than TCT but I hope I am wrong. Good luck.

It might also be that your valves are to loose. I just did a Valve adjustment and I got that ticking noise. Readjusted them again and it went away. I also heard it could be the tct aswell.

After checking everything reasonable without tearing the engine apart (valves, removed oil pan w/ oil @ 70% life and no metal particles - :thumbup:, and rod caps seem tight - no obvious vertical play), it was time to remove the cylinder head. Working on it on and off over the past few days, finally removed it this evening: Cyl #4 - severely gouged ( >=1mm) and Cyl #1 is lightly scored - both on the intake side. Seems like a metal part was bouncing around on Cyl #4 given the damage (broken ring?). Would the cyl wall be too thin if I bore it out to 89mm (87mm stock) and use oversized pistons? Or just go with a replacement short block or sleeve it?
