Yup... cardboard to figure out the initial design. The final item will prob be made of Aluminum.

I have this unit, but I'm not thrilled with the design. I just think the fiberglass is too darn thick and it restricts the air too much where it gets pinched down to go over the front engine bay structure where the radiator is. I think aluminum could be a better solution as it could be much thinner and still get the job done.

I figure I would have to form and pop rivet the structure together, as well as using a gasket sealant.

Yup, TIG welding Aluminum is what you want for the prettiest welds.
