So you are running a 3" pulley? This will max out the blower speed at your rpm.

The new 1200 blowers are as good as what’s available, no impeller upgrades, its the same impeller as the best Vortech trim I do believe. 1150cfm. only 50cfm short of the 1500.

If you are truly hitting max blower speed, I’m a bit surprised 409/265 was all you made (not that this isnt fast enough) but on a stock CR motor I would expect at least 425-440/300trq on a safe pump tune.

He was on a dynapack though. Those can read real low also. It's dependant on how it was calibrated. What does a stock s2k dyno on that exact dyno in that shop?

Why not just run E85? It's much cheaper than race gas.

1- Now if I run a smaller pulley, I run the risk of over spinning the blower. How do I compensate that?

The two major considerations are:

1.) Increased blower speed eventually produces hot air increasing intake temperature until the engine makes no more power. The trims vary in efficiency so how high the specific trim can be spun before going hot will determine the max.

2.) Bearing speeds are limited by the construction, design, and materials. Ceramic bearings tend to be the best for these speeds and operating temps.

Manufacturers use lower rated bearings and list low maximum impeller rpms often leaving room for more power between the peak efficiency and listed maximum. My T-trim is a good example of that. Factory rated at 55,000 rpm with the best output above 65,000 rpm and still not going hot.

2- Anyway I can add onto my exisiting intake and run it behind the front bumper? I still have the stock rad.

Excellent idea. Check out the air route around the radiator on the passengers side. There is also a large passage through the fender in front of the wheel well entering the engine compartment through a rounded hole several inches in size on the passengers side inner fender. Good place to pick up cold air.

3- Will running a Inline Pro return style fuel kit be any benefit?

When you need more fuel it will be time to do it.

4- Don't really want to but what else can I do to acheive my goal? I do NOT want to run e85... yet

Going from low 400s to 500 is a major piece of work. I suggest you see what you can get with what you want to do and accept that number rather the going for an arbitrary number. It may take you thousands of dollars to almost hit 500.

The best vortech trims move a ton more air than that. The ti trim does 1400 cfm's I believe.

No kidding that much? The 1500 is only 1200 cfm which Joey made 600whp on.

Yeah they are big in the domestic communities. The T trim was 1200 I think. Ti trim is new I believe. They have the y trim ones as well which are even bigger.
