Variables when trying to achieve various HPs
I realize this might be a general question to a highly varibled answer so thanks in advance for any insight you guys can provide.
* Once a turbo build has been choosen (all the parts), what major and minor variables can a tuner adjust via the EMS or other to set the HP/Tq levels and what are the major limitations reached before you have to swap out to upgraded equipment ? Use ~500 HP as a limiting factor for discussion purposes as that seems to be a common build for STOCK engines for many of the guys on here.

The parts combination is what makes the power. All good tuners (and all decent engine management systems) should come roughly within the margin of error of one another for a given dyno (for a given boost level). It seems like the majority of the time, if someone wants a number and can't hit it, there's something off in the parts combination (injectors too small, boost solenoid wired/plumbed incorrectly, turbo manifold too restrictive, bad spark plugs or coils, etc.).

The nice thing about our motor is it has pretty unrestricted potential as it stands in stock form, the major contributors in output are going to be turbo/sc size, fuel delivery and exhaust. The stock motor is capable of flowing upwards of 800whp if you have the previously mentioned accessories in place.

OK, getting specific as I'm expecting to get my ride back with following set up:
2001 F20 stock
Custom Manifold T3 Flanged (ram horn)
GTX-3076R (0.63 A/R)
Tial 44mm Wastegate
600HP Intercooler
Tial 50mm BOV
3" Downpipe / Dumptube
1000cc Injectors
Walbro 255
AEM EMS - Series II w/ Boost Control Solenoid
3" Exhaust (no cat)
Methanol injection (running 93 gas)
** My goal was 500whp w/ max torque.....anyone see any problems with achieving the goal assuming the tune is good and no other major issues ?

You may find that your pushing that 255 and should go with a larger pump like a 340 as well as a adjustble pressure regulator. With meth injection your going to be able to push that turbo 22+psi and near 600whp.

I want to drive the car and not have it in the shop every time I decide to push the gas.

Greatly appreciate the advice which is basically what my tuner said he was "OK" with for what I asked him to do/achieve. He was only going for 400whp until he suggested the meth kit to cool/add whp and still have safety barrier. He seemed quite cautious about going to far over 500whp but was just following how I wanted him to set it up.
