I definitely think this car has had a rough past... Maybe an owner that modified it or did all his own work... Or maybe a lazy mechanic here and there... Either way the guy I got it from was driving 45min each way like that for who knows how long.
As for the dealer, he admitted to not knowing why it was doing what it was doing and didn't take the time to inspect every related component. Because he didn't know he was willing to throw the kitchen sink at the problem to fix it and in the end would have but probably without knowing...

The splined U-Joint collar is not all the way inserted into the shaft towards the rag-joint.
You have to fully remove the bolt to slide it in all the way.

I took some valuable advice and went back to work on my car. I spread the joint just enough to get it to slide home then torqued the bolt to spec. I still had play so I jacked the car up just to see what I could see from under the car.
I found the connection with the dust boot to have a bolt so loose that I was able to remove it only with my fingers.
I took the bolt out and wriggled the shaft to make sure there was no more slack that I could tread in then put some locktite on the bolt and torqued to spec... There is no more play in the wheel... feels 100% better. I may take it to get a good once over by someone who knows these cars. I just wanted to say thanks to everyone who helped with this.

how easy/hard should it be to get it to slide in... i took out the bolt and can move the shaft out but it only will go in as far as it has been... should i try spreading the joint open a bit... it may be compressed from where the last genius over tightened it to keep his half assed shaft replacement in place.
mine is doing the same thing ans when i check is not not align, how you slide the knuckle? i removed the bolt but its tight it doesnt slide at all,

toss some wd40 or pb blast on it and finesse it - i just fixed mine last night and it didnt take much. make sure both bolts are completely out too before u try and slide anything.
a tap or two with something to get it unstuck would help too.

i sprayed it using wd40 and tried to pry it still tight, you said bolts, i only removed one bolt which is the one under dash. i never touch the one under the hood it seems fine.
