I'm about to start looking at this one myself. I've got an oddity on this one, though. I noticed on Friday slight notchy feeling right before engagement while the engine is on. Completely smooth when the engine is off.

If it was something in need of a polish, wouldn't it feel the same engine on or off? Anyway, a project to look at next weekend.

i found that putting the cylinder rod in a drill to aid in the polish very effective. polished it up quick with some 400-1000 grit paper.

If you are reading this thread and wonder could this be what the problem is and you have an already recently done this. Then this IS the answer. DO IT!

Toss it in a drillbit polish it up break out the Dremel, polish the receiving cup and reinstall… Done.

When I went to perform this the piston fell out of my slave cylinder. Instead of using tape or zip ties I was able to wedge the slave cylinder against the front lower cross member. The retracting piston holds it in place

I did the polish and regrease of the slave piston a month or so back, but wasn't happy with the final result. Took it apart again today and used the drill bit + 600 grit wet & dry -> fine steel wool & autosol, and went the whole hog and greased the clutch fork as well. It's like driving a new car; as per a previous poster I thought I'd actually messed it up the action was so smooth!

Clutch slave rod is likely not sitting on the clutch fork is my guess. I would disassemble and take another look.

Had an interesting experience today. I drove my "new to me" 03 which has very low miles and is basically being stored until I retire. I noticed the clutch pedal felt much less stiff than my 02. I got back in my 02, and immediately noticed that the clutch in my 02 feels a LOT stiffer. I realize now that over time the 02 has become stiffer and stiffer, but I wasn't really aware of it because it happened so gradually. I'm pretty sure my 02 needs this work done. My guess is that this is something you should do as preventive maintenance even if you have a low mileage s2k. I think the grease may dry out over time, even when the car is just sitting. I'm going to try to do this work before the car goes to bed for the winter.
