3 quick questions John....

where and how did you get that plexi cut w/ the open centers? and are you able to do that for others?

did you buy the internal wood w/ the patterns cut or did you guys cut it yourself? (ie. used mundane 'other purpose' wood modified for the structures)

for the speaker and port -- where did you get those round mounts? or did you and yours make those yourself?

Hello all, just wanted to thank everyone for there kind comments, we have been spending some long hours in the garage, as you can see, but it will all be worth it in the long run, if everything comes out the way we want it to. I just hope everyone likes the rest of the work that we do over the next few weeks. Makes me feel like all the hard work and late nights have been worth it.

Ok..soo... this is a really quick sorta how I did the plexi panels...
As I said before I used a special plexiglass adhesive to bond the 1/4" clear plexi to the 1/8" blue mirror plexi so that you have a nice clean bond. The adhesive is more like a gel really. but you glue them together and press out the airpocket by placing the part inbetween 2 pieces of wood and with hand clamps secure it in place. Then after you done you get something like this, a square piece of plexi that you can router into whatever shape you'd like...


Now draw/trace the shape you like/need onto the piece. When you router plexi you MUST do it a little at a time trying not to take of big chunks all at once, because all you'll do is heat it up and melt it. So with a tablesaw using a 80-100 tooth bit, cut the extra off the piece. Now you will need a jig for the router bit bearing to ride on. The jig must be perfect otherwise you get the same bump defect on the plexi

Once you have the shape you need, you begin the polishing process... and it is a process...
You start with a heavy grit like 60 or the like and slowly go over all the routered edges. Slowly working your way from 60 grit to 100 to 150 to 320 to 400 to 600grit. Once that is done the edges will look pretty good really, (if you need a frosted effect keep going up to 1000 grit) then move onto a buffing wheel, using a heavy liquid scrath remover go over all the edges of the piece once thats done move onto a softer wax like compound then move to a softer yet compound. in the end the edges should look somethin like this...



So in the end you have the shape you need and a polished happy version of it


Now what I'm doing is making the plexi parts to help me light my crossovers hehe So I trimmed out the backs of them so that the mirror will reflect the light through the back of the crossover to give me this effect







Well thats how I did that... If you try this and have never worked with plexi before buy extra stock because the first few times your going to screw it up... trust me... and use good product. If you have trouble PM me your # and I'll call you to give you a hand.
