My gears were stock 4.10's at the time there was LE-607 in the diff, which you can sort of tell in the last pic, by the color.

On 7/28/04 I had Honda do the clutch buzz fix and put in a the at the time HTG clutch package (ACT + comptech) and also replace tranny and diff fluids. 41801 miles on the car,

They used redline in the tranny and diff. I believe Redline Shockproof went in the diff, or what ever was recommended by the S2k marketplace at the time. The first notice of the clunking was sometime in the fall of 04 or maybe spring 05 after and autox. I don't remember exactly. I changed the diff fluid myself 5/27/05 with 54012 miles and used LE-607 and used it ever since. Next diff fluid change was 5/9/06 with 69451 miles. The diff failed a little before 8/17/06 because that is when I installed the new diff. Mileage was 73058. Changed the fluid in the new diff after ~1500 miles 74360, and have had that in their since...am now at 822xx and getting ready for another change.

I have all this data pretty readily available as I have an excel sheet of everything I've done to the car, when, mileage, who, etc. pretty handy. And hopefully that gives you an idea of life expectancy with the clunk

Oh it looked like LSD chunk, hard to tell in the photos Does anyone know of a link that says the new(04+) diff is stronger? Heard it from more than one person but havent read it, dont know where to find it really.
The 04' has stronger end caps, like the comptech add ons. Not as thick as the comptechs but beefier where needed then the AP1's. Just keep searching, I know I've seen pics showing all 3 before.

Most of the diff info and images are gone. We need a new one I think! I searched for a couple hours, I did see one guy mention they changed from a FC to an FCD material, basically a cast iron to a ductile cast iron. suppsedly increasing its strength 40%

I've got this same piece of my pinion gear on my mantle. What a great excuse to upgrade to 4.57 gears!

BTW...if Spitty is right and it's the LSD, then great opportunity to get a Quaife or Kaaz.
This is a bit off topic, but chutch type LSD's aren't for everyone. I have a KAAZ that's set up for 1.5 operation, and I love the thing, but the clutch type LSD's are not a mod anyone should undertake without having a good understanding of the tradeoffs that are involved. The KAAZ has oversized clutches that are supposed to reduce (but not eleminate) chattering when cold but it still chatters when cold or during slow, tight turns when the oil gets a few thousand miles on it. The diff oil needs to be changed at 3,000 mile intervals. The clutches have to be replaced periodically, and if you don't have someone experienced in rebuilding the LSD you're apt to end up having to replace the entire LSD periodically. It's not a mod that you can just do and enjoy. Some clutch type LSD's chatter badly enough when cold to break gears in diffs like the Chevy 12-bolt or Ford 10", and I have absolutely no doubt that if I'm not careful when the KAAZ is cold, the sucker will chatter hard enough to bust the teeth off the differential gears. So, in addition to requiring relatively high maintainence, a clutch type LSD gives you one more way to tear up the differential, and that's not all. A quick acting, positive locking diff, like the KAAZ, changes the way the car responds to throttle inputs, and we've had at least one member install a KAAZ only to discover that he hated the way the car resonded.

The KAAZ LSD comes with a warning that it is not for street use, and that cars equipped with the LSD should not be driven by people who are not "trained" in the operation of the device. I have no idea where one would get such "training," but the warning should be taken seriously. Know what you're getting into before making this kind of mod to an S2000. The Torsen LSD requires no service at all and *usually* doesn't cause any problems.

Back on topic - Assuming that these "chunks" are from the Torsen LSD, does anyone have any idea what might cause this kind of failure?
