Cracked Toda Header bracket
If you are talking about a rough spot inside the header tube, It should not pose a problem. My header did have the welds ground flush inside the tubes though.
The mating surface is the surface that contacts the cylinder head when the header is bolted to it. If the defect is on this surface, than you will have problems geting the header to seal. If you can take a picture and post it, you can get a better answer.

Coincidentally, I added a large nut as a spacer to make up the difference rather than bending the bracket, so hopefully, mine will be OK too.
That would have been the easy path instead of... Climb under car, judge distance, climb out, bang on bracket in vice with lil' sledge. Rinse and repeat for an hour to get it "perfect"...
It's sad as I was once considering purchasing a Toda header but after reading this thread, I decided against it in favor of something else. I don't like any company who speculate based on conjecture... while I understand the Toda engineer's standpoint, how can anyone come to a conclusion about something he hasn't examined in front of him?
1200 bucks for a header is ridiculous IMHO (you really should get a good CAI with the header for that price), but if you're going to pay that sort of money, the company who manufacturers and distributes the product ought to stand behind the product and not stiff the customer in this way. It'd be different if you bought it off Ebay for $150 from some person who can't spell S-2-0-0-0 correctly. It'd been different if Toda requested for the sample in question to be shipped to them for further analysis, and send Slow a replacement in the meantime. That would've showed good customer service, and proof that Toda Racing was sincere about their stance. Slow didn't choose to leave out the fact that his ride is SC'd and kept it honest. Toda should've respected that and offered to examine the part, because what if the engineer's suspicions were wrong? Can they afford to risk such an assumption? It already affected my purchase, and I'm certain it affected others also.
I don't agree with the statement regarding the stresses comparing I/H/C/E equipped cars versus FI cars. While FI cars produce a lot more power, not everyone with a SC tracks or races their car. A lot more NA S2k's roam the tracks and they will stress the motor a lot more in less time than a street driven SC car. Given enough time, any car can stress any part to the point of breakage... but the real issue is, are you going to provide a pricey but quality product that lasts with good customer service or are you trying to sell an overpriced header that nobody will stand behind and won't even take the time to look at the problem in person?
If the Toda header is a genuine Race Only part, they'll need to incorporate a nice balance between performance, reliability and weight. If a header (properly installed per manufacturer's instructions) were to experience metal fatigue anywhere, I'd really start doubting that it would hold up during serious competition, but that's me. I can't drive my best when I'm worried about things like a bracket from a 1200 dollar header is going to break off, that's plain stupid.

I think this answer my rattling questions. Ever since i installed the Toda header about 2 months ago there was a rattling under the car as soon as i turn it on and it seemed to disapear after like 3 minutes. I try going under there and seeing if any bolt was loose I even thought of leave the bracket alone and not connect it to the header but i just thought it be safer to bolt them together. I did my research and seems like other people had the same rattling problem before. For now i just deal with the annoying thing but i would like to get it fixed if anyone has manage to solve this problem i would like your advice. I apoligize this alittle off topic.
