Maybe Honda either re-designed the frame or as you've suggested, went with another manufacturer for the AP2 frame.
My hole was somehow from the latch going through the top, although the latch was in it's rightful place. I'm still perplexed about that one.
I have no issue with my 2001 , I still have the ORIGINAL top on my car too. My brothers is going on the 3rd top (2006 with 20k miles)

The straps in the ceiling of the cars (all years) stretch out really fast andallow the first bar to catch onto the fabric on ALL S2000s . I have told everyone that I see putting the to down on their car to make sure the bar goes below the catches so the catches do not tear throuh the top. That is a completely different issue though. I was accually advised of this by the Honda service manager the day after I bought my car because it wa an issue and is not something that will be covered by warranty because it is technically "physical damage" and that is NOT covered under warranty.

Ya - my '02 has the exact symptom. Luckily, I noticed a very thin slit of light popping thru one day driving home from work and came up with a fix before the tear got bad. Honda will not replace this even though, in my opinion, this is a manufacturing defect - how else could EVERY S2K get a cut in the exact same place??
Anyway, I bought some 2" wide kevlar tape from Jamestown Distributors:

(not really tape, as there is no adhesive side)
I will suggest buying a set of kevlar shears - this stuff doesn't cut well, right? *wink*
I used 3M's "Pliobond" rubber cement - you know the stuff your dad used to patch those above-ground pools, back in the day. Thinly coat one side of the tape with the glue, and thinly coat the inside of your roof. It dries very quickly - after this, the tape will be tacky with the roof.
You've got to "bump" the roof open a bit, in order to slide the tape under the mid-support bar. After the tape is located, paint the entire piece of tape, and around the edge, to seal completely. I waited a bit for this to cure, then went around the perimeter of the patch with more pliobond, to be sure there were no edges that could get snagged and pull the patch off. I gently used my fingernail to see if I could pull up an edge - if so, a dab of glue.
The glue will make the kevlar water proof, and it also stays flexible - don't use too much, of course. And.... all adhesive is on the INSIDE of the car.
The patch is just a tiny bit firmer than the roof material, but this has been true and remains flexible for about 6 months now. The cut has not enlarged, and the kevlar isn't getting worn (of course) I'm just careful when putting my top down now.
I can post pics if needed.

anyone that has a top that had issues WHILE under warranty and got nowhere call 1800 999 1009 , this is a customer service line for AMerican Honda. I just had a letter sent to our local regional rep about the issue of the tops on or cars but if you do not call HONDA and let the local "regional rep" tell you no , Hond awill NEVER know there is as big a problem as there is . Our local TAmpa STpete rep will get the notification in the next 48 hours. I will be waiting for him to call me and question why I went ABOVE HIS HEAD for resolution to the top needing replace for the 2nd time on a 2006 with 20k miles.
dont call up and be nasty as that will NEVER get results , the best thing you can do is be patient and cool. They(Honda customer service) will put the heat on our Zone service manager since he likes to say NO alot.

Thank you guys for the timely response. I appreciate all the great suggestions, just letting you all know, I do have a carmax warranty and they don't fix this because its considered a cosmetic issue. I recieved a qoute from Classic Auto Interiors @ $1,195. I guess I will be patching from the inside as others have suggested. This sucks, it could be always be worse. It is the original top with 62,000 miles on it and being 5 years old. I just don't want my top looking like Ron's...
