I've used more ethanol and tuned more ethanol than I care to remember over the years. If you need any help feel free to ask.

You don't need head studs for 500whp but it's good insurance.

500whp on ethanol is as reliable as you make it. So if it's setup and tuned right, yes.

No, E85 does not lessen longevity as long as it's maintained correctly.

It depends what fuel pumps you use but the ID1000's at the right base pressure should make 500whp no problem.

The 6262 would be more than enough for 500whp. Backpressure will not be an issue.
I'm running e85, 900cc FIC injectors, 70psi fuel pressure, 255 inline & 340 intank; 6000miles on my set-up & the only problem I have is the "cold startup issue with AEM and e85. Otherwise it's problem free. You will have go through a tank of e85 in 165-185 miles. I made 490hp with a log manifold with a very conservative tune.
