You don't need head studs for 500whp but it's good insurance.
500whp on ethanol is as reliable as you make it. So if it's setup and tuned right, yes.
No, E85 does not lessen longevity as long as it's maintained correctly.
It depends what fuel pumps you use but the ID1000's at the right base pressure should make 500whp no problem.
The 6262 would be more than enough for 500whp. Backpressure will not be an issue.
