Well i recieved my headlight today it is now time for some brainstorming...

I really want to remove the high beam reflector piece. I am not sure what it looks like behined that piece so i will do some research before attempting. To remove the piece there are 3 screws that you cannot get to unless you were to drill holes in the back of the headlight, although it would be easy to fill them afterwards so i am not worried about that. What i am worried about is removing the lense i rather try to get the piece out without removing the lense something about putting this thing in the oven just scares me to death, this means i would have to cut it into a few small pieces in order to fit it through the back headlight hole which is 2-13/16" or 2.8125" in diameter. This would probably take forever. It seams to be a pretty solid piece of plastic.

Getting an idea of where the center of the tube will be. I don't think i will be using anything over 3.00" OD running through the headlight. I am thinking about using 2.75" OD tube so it fits through the back hole opening. If anything ill start small and work my way up.

So while i was roaming around the garage looking for the hole saws i think i came up with a decent plan to black out the high beam reflector while keeping the lense intact. Basically cut my hole at 2.75" on the back side with the hole saw. Run this tube through to the lense (i will be cutting and sanding to match the angle of the lense) once the tube is nice and flush with the lense i will mark the ID of the tube on the outside of the lense when i am positive with the tube and where i want it i will cut the pattern out of the lense. Now that i have the headlight open on both sides i will attempt to paint the reflector black from the outside. The hardest part will be protecting everything else inside but I am confident enough to try it.

Good luck man, what's making you go for a
2.5"? I'd try to atleast use the 2.75". As for taking the lens apart use a heat gun instead of a oven.

2.5" sch 40 pvc has a 2.88" OD which is just a little bigger than the hole in the back of the headlight. Hopefully if i find a place to buy a small amount it will fit after some sanding on the headlight hole.

So it is possible to remove the lense with just a heat gun? And by heat gun i mean my ma's old conair lol.

this might help alittle...

you can use a heat gun to heat up the silicone and pry the headlight apart. Once it's apart you can take out what ever you want. The just clean the silicone off as best as you can and use new silicone and put it all back togeather. I used clamps and plires to make sure I got the two halfs all the way together.

I'll look around online for some sch 40 in black but I know that sch 80 comes in black alot of times. If you have a lathe or a grinder you could easily make the bigger OD of the pipe alittle smaller on the last 1"-1.5".


Man I wish I had your tools! I have cad and stuff but don't have access to the cutting boards and everything like you.

Glad your into another project I'll help you out if I can. I wish you'd make me a intake and sell it to me one day

I'm not sure If you had a reason to use black but I have a better Idea! Back in the day of building spud guns as a kid I would use clear pvc. Its alittle more exspensive but you don't need much and think about how clean it would look!
