Syncro?
Yes. The '02-'03 2nd gear set may be marginally better, but there are still cases of grinding. Transmission oil selection seems to be key in avoiding the grind into 2nd gear. Redline MT-90 works best for me.

The problem was supposedly fixed in the newer boxes and those with the TSB replacement parts, but results are spotty. Apparently these clearances are slightly different in every box and affected by temperature so some grind while others don't. Ambient temperature, lubricant, and usage will also affect how often and when the gears will grind.

Where'd you here about this tolerance stack-up problem? That's information that's not likely to make it out of the particular engineering department that designed the tranny. Maybe. See, where I come from (IBM; tape drive development/mechanical) any problem that arises out of a tolerance stack-up is a big deal. That kind of stuff is supposed to be worked out before the product is released. I mean, that's what tolerance analysis is all about. Seems to me that if Honda fudged a part/assembly/whatever, it should most definitely be covered under warranty. Regardless of what the dealer may tell you. People don't pay for stuff that doesn't work. I'd be getting in touch with Honda customer service. Forget the dealer. Have Honda tell them to fix your car.
